Injection Molding is the process by which LEGO bricks and other plastic toys are manufactured. LEGO uses this method to create their iconic interlocking plastic pieces in various shapes and sizes. Here's a brief overview of how it works:
 
1. Design and Tooling: First, LEGO designers create the digital models of the desired pieces, including the studs, holes, and curves that allow for connection. These designs are then used to create the molds, which are made of two parts – a male mold (or cavity) and a female mold (or gate). The molds are usually made from hardened steel.
 
2. Material Preparation: High-quality, injection-molding-grade polyethylene terephthalate (PET) or acrylonitrile butadiene styrene (ABS) plastic is used for LEGO bricks. The raw material is pelletized and melted down into a molten plastic.
 
3. Injection Molding: The melted plastic is fed into an injection molding machine, where it is heated and pressurized. The machine's nozzle is inserted into one end of the male mold, and the pressurized plastic is forced into the mold.
 
4. Cavity Filling: As the pressure builds, the plastic fills the mold cavity, taking the shape of the designed piece. The male mold contains the negative space of the final product, while the female mold creates the outer surface.
 
5. Cooling and Ejection: After the plastic has solidified, the mold cools down, and the two halves of the mold are opened. A mechanical system called a "ejector" pushes the finished piece out of the mold and onto a conveyor belt.
 
6. Quality Control: Each piece is visually inspected for defects before being packaged. LEGO uses advanced automation and sorting systems to ensure that each set is complete and meets strict quality standards.
 
7. Assembly and Packaging: Once the pieces pass inspection, they are sorted and packaged according to the intended sets. This includes attaching instructions and placing them in boxes or bags.
 
8. Distribution and Sale: The completed LEGO sets are shipped to retailers worldwide, ready for customers to build and enjoy.
 
The injection molding process allows LEGO to produce millions of identical, high-quality plastic pieces quickly and efficiently, making their iconic building system accessible to children and adults around the globe.
